Some times you need to trust your measurements and your CAD work, and then send it to Texas for a test fit anyway. The reality of the situation is that the tooling, flanges and fixtures all needed to be made before you can test fit anything anyway. I'm hoping there won't be any problems but if there are they should be minor.

I agree. . .it's just I know what a pain in can is to get stuff to fit when what you are working on is right there in the same facility. . .let alone several states away. We have prints to work to, but the fact of the matter is the prints aren't always up to date and things get hairy right away.
Your work is awesome!!!

Beautiful work. Will you be welding inside where the formed runners sit in the machined pockets or leave it as is?

Thank for all of the kind words. My idea is to fit the runner so that there is no mismatch/gap on the inside of the flanges and plenum base and then weld the outside only.

Re: For those who apreciate a good challenge Pt2
Well after way to long and many delays (most of it my fault) I finally have a part to show you. I have to say Atomic Joe was at least somewhat correct. I sent the thing out for a test fit and although very close it still had some clearance issues. My first thought was just move this a little here and clearance a little there, I quickly thought wiser. As this is a prototype of what I hope to be the first of many, I thought that the last thing I wanted to do was to be worried about .080 clearance issues for 50 parts down the road. I decided that the whole thing needed to move over .5 inches. Unfortunately this meant all of what I already showed you was no good. The good news is that instead of 4 different runners I was able to make them all the same, this should pay huge dividends down the road. Any way enjoy the pictures and thanks for looking.
